2.5 Logistics and Transport System

The transport system for the “Radiator” assembly area operates on a closed-loop semi-automatic cycle.

The core logistical principle relies on assembling the final “Radiator” unit on a dedicated fixture, as shown in Figure 5. The fixture consists of a plate equipped with V-blocks, stops, and clamps to ensure the correct spatial orientation of the components during assembly (preventing assembly errors). The fixture is also fitted with transport clamps to secure the sub-assemblies at each station for delivery to the final assembly area.

Transport System Description:

  1. An empty assembly fixture is loaded onto the conveyor and fed into the hose kitting station area.
  2. At the hose station, the operator mounts the assembled kit into a dedicated position on the fixture intended for the hose tray. The fixture then proceeds via the same transport system to the electric fan shroud installation area.
  3. At the electric fan shroud assembly station, the operator mounts the assembled electric fan into a designated position on the fixture. The fixture then moves via the same transport system to the A/C radiator installation area.
  4. At the A/C radiator assembly station, the operator mounts the assembled radiator into a designated position on the fixture. The fixture with the pre-assembled components is then routed via the transport system to the main assembly area.
  5. The shop floor includes a 2-meter-wide aisle for supplying condenser trolleys to the main assembly area. Therefore, after components are loaded from the sub-assembly stations, a vertical lift raises the fixture to clear the aisle.
  6. From the overhead conveyor, an automated distribution system routes the fixtures with the components to the lifts of the four assembly work cells. The lift lowers the fixture into the assembly work cell, and a pusher advances it onto the assembly bench, where the operator assembles and tests the finished “Radiator” unit.
  7. Upon completion of the assembly, the operator uses a pusher to transfer the “Radiator” on its fixture—along with the hose kitting container mounted on it—onto the finished goods conveyor heading to the packaging area.
  8. The finished goods conveyor delivers the “Radiator” to the packaging area. The packer removes the “Radiator” from the fixture for packaging, and also removes the hose kitting container to place it on a utility trolley or returns it to the assembly station on the fixture via the lift-and-conveyor system.
  9. The trolley with the accumulated empty containers is sent back to the hose kitting station.
  10. The empty fixture is routed back to the component loading area via the closed-loop transport system.

About

Radiator Assembly Line: Engineering Solutions for a Production Capacity of 5,000 Kits per Month

Imagine a modern manufacturing plant where more than twenty finished automotive radiators roll off the line every hour. Components flow from various sub-assembly stations—A/C radiators, electric fans, hoses, and fasteners. All these must be assembled into a single unit with millimeter precision to ensure the cooling system operates flawlessly. Now consider the constraints: the assembly cycle time per radiator must not exceed two minutes, and the production volume is 5,000 units per month. A conventional conveyor system cannot handle such a task.

When Standard Approaches Fail

Radiator assembly is a process demanding both high speed and absolute precision. The human factor is the main challenge: hoses can be mismatched, studs undertorqued, or components delayed in delivery. Furthermore, each sub-assembly station must maintain a buffer storage capacity for a full shift—amounting to 240 units. Without well-engineered logistics, operational chaos follows: trolleys conflict, components get misplaced, and workers experience downtime. While manual assembly is too slow, full automation requires multi-million investments. A precise balance must be found.

Technical Solution for Smart Manufacturing

Izhora Hydrosystems engineers have designed a radiator assembly line that combines automation of critical operations with engineered ergonomics for manual tasks. The system layout is divided into five functional areas: A/C radiator sub-assembly, electric fan sub-assembly, hose sub-assembly, final assembly, and a closed-loop transport system.

The A/C radiator sub-assembly station is equipped with an automatic tape cutting machine, while the assembly bench features a cordless screwdriver and an air supply line. A tablet displaying the assembly sequence and a finished product template is mounted above each bench. The same operational logic applies to the fan and hose stations. For the hose station, a custom pneumatic sleeve installation tool was engineered; while this is the only node requiring specialized custom design, it entirely eliminates defects when fitting protective sleeving onto the hoses.

The core innovation lies in the fixture-driven transport system. Instead of disorganized trolley movement, a closed-loop semi-automatic cycle is utilized. The assembly fixture is a plate fitted with V-blocks and clamps that hold components in a strictly defined position throughout the entire assembly process. The empty fixture moves sequentially through all stations, collecting components before arriving at the final assembly stage. To ensure clear passage for condenser trolleys, a vertical lift elevates the fixtures overhead.

Final assembly is distributed across four identical work cells. A lift lowers the fixture onto the bench, a pneumatic pusher positions it, and the operator assembles the finished radiator within minutes. After final inspection, the product is routed to the packaging area, and the empty fixture returns to the beginning of the cycle.

Key Figures and Facts

The radiator assembly line is engineered for a 5-day workweek with 8-hour shifts. The assembly cycle time is a maximum of two minutes per radiator. Each buffer storage unit holds 240 components—exactly one full shift of inventory. The scope of supply includes automatic cutting machines for tape, foam, and hot-knife sleeving, over 100 fixtures and containers, pneumatic pushers, roller guides, conveyors, and a control system with proprietary software. All work cells are illuminated to industrial standards, and instruction tablets eliminate operational errors.

Practical Value

The developed radiator assembly line satisfies the primary objective: ensuring a stable output of 5,000 units per month with high quality and minimal human error. The semi-automatic fixture-driven transport system eliminates orientation errors and reduces logistics handling time, while the buffer storage units at each station guarantee uninterrupted operation even during temporary component supply delays.

For the Russian manufacturing sector, this equipment represents a step toward technological independence. The manufacturer — Izhora Hydrosystems — provides a 12-month warranty, supervised installation, and commissioning. Amid sanctions and the requirement for import substitution, such solutions enable plants to maintain stable and rhythmic production without relying on foreign suppliers. This is a radiator assembly line engineered to deliver results.
